Any chance you were on "RESERVE" when you first ran out of gas?
Nobody here has EVER done that. cough. spit. wink. laugh.
Adding only 4.6 gallons it does not sound like you were in reserve....
If the answer is "NO"--read on.
Do you have an in-line fuel filter?
My KLR does not like fuel filters; works for many, does not work for mine. With a fuel filter installed, the bike bikes goes to reserve early, goes only 2-3 miles on reserve, then lay down the bike, gather a bit of gas from the right side over to the left side, and then go only 2-3 miles more. Repeat 2x.
At the gas station, 4.9 gallons total after what seems like being nearly bone dry; unfortunately, like you I had about a gallon of trapped gas with the fuel filter. Why? There is a certain amount of head pressure (column of fuel)needed to push pas the fuel filter resistance.
Now having said all that, many here use fuel filters without any difficulty. shrug. Jeff Saline and I bought the same type filter, same time, same shop, and less than 500 miles later, I am fuel starved with 1 gallon remaining. shrug, again.
Fuel petcock might be another problem.
The device might not have the right plumbing for it to work as advertised.
What to do? "While doing this at home", carry some spare fuel--
Run the fuel down low, note the lever positions and see if the problem is repeatable. = deliberately run it out of fuel.
Sure sounds like a petcock problem, petcock straw blockage, if not a fuel filter problem.
Let us know what you find.
