Does anyone make a replacement toolbox for the KLR? My cover has broken into
several pieces for the second time, and the Kawasaki replacement price wasn't
cheap. I don't want to strap on a tool pouch. Maybe one of the guys who make
the metal panniers could make up a few.

I also would be very interested in a "locking" tool/storage box that bolts
into the rear rack. Preferably made out of something like the diamond plate
aluminum. Anybody know where to get, or have make such a thing?

The tool box on my 2008 isn't watertight. The best that can be said
for it is that the grommet that secures the strap to the bottom of the
box offers a way for the water that hasn't found its home in the
toobbag to dribble out.
Are there aftermarket toolboxes?

I use to work for a place called UK international and they are Pelicans #1 competitor. Since
I no longer work for them I can shamelessly plug them here.
About a few months before I left we were working on a new box. The Ultra box. These
were more in line with the sizes we would need for tools, gloves, googles, what have you
and If a recall correctly they were to be priced around $25.00 give or take and yes they are
water proof with a venting latch.

I rather look in the ditch before reaching for that "bag of iron
filings." The tool kit is so army surplus.
I put together my own tool kit including real ratchets, necessary
sockets and open/boxed-end wrenches, tire irons, chain kit, slime,
tube patches, etc. Most of this I put in two heavy-duty soft Husky
pouches from Home Depot. $2.29/ea

I place these inside my rear panniers down low (heavy). But the long
stuff like robust linesman pliers, tire irons, tube of slime, etc. I
put in a waterproof welding container attached to my nerf bars. You
can see it in Boulder_Adv_Rider album - Right side view. Military
check-points see this and always take me very seriously...ha ha.
When you're out of bounds, you have to be ready to self-rescue. I've
found the stock tool bag is really only good for cracking walnuts
while you wait for a helo or the calvary. On big trips, I even carry
a compact air compressor. The welding tube will hold a good mountain
bike pump as well. I'll take it if I'm in the mood to roll the
dice. I did over 4k miles through/out of Baja and never got a flat
or touched a tool. I did have Yamaha change the oil and put-on a
fresh MT61 rear tire in La Paz though.

I almost bought a Pelican like box at W-Mart, about
(8x10)for about $15.00, less than the $25.00 or so at
REI, then I got me a Walmart kids lunch box for $6.00.
Fits in my Wolfman bag and my girlfriend thinks I'm
cute. Oh yeah, I am pretty damn cute.
And my new big ass IMS plastic tank makes me extra
cute today. Not here yet, but on the way.
I do love my KLR. On to the Doo and hot grips.
