I just read your post, excellent! Glad to hear that you are on the mend. In my mid to late teens-20's I did alot of off-road woods riding & loved every minute of it. If I had a $1.00 for every foot (12") that I have slide/tumbled across mother earth I could almost retire. I have also been away from m/c riding for 12 yrs. & plan on getting 'back in the saddle' again soon. I have done alot of research & the KLR 650 is in my top 3. I just need alittle more $ before I buy & ride again. This 'group' has provided excellent info., opinions & feed back to help anyone think seriously about a KLR650. David, I too am a returning rider. I never, in my wildest dreams, thought I'd put as many miles on the KLR that I have since I bought it new in June of 2002. But unfortunately, I might be facing this decision of "would I do it again" sooner than I care to think about. I've already got 54,000 miles and the KLR has been sucking oil at a pretty good rate for some time now. But, recently it has gotten to where I'm adding 4 - 6 oz's daily. Generally, anymore, this is only on my 70 mile round trip commute at speeds between 45-to-75 mph. It seems to run fine ... just has an appetite for oil. Maybe it will last me a couple more years and than again maybe a couple more months. I really don't knoe. And I'm not sure what I'll do when it craps out. It's too bad these things are so damm popular now. It's hard to find a decent price on a used one anymore. I might have to rethink my priorities when the time comes. 54K just doesn't get it for me. Can you just do a top end overhaul? New piston and rings might pay for themselves in oil savings! I did see a complete engine on ebay for $800 Jim

Your next step will be to add relays and heavier gauge wiring to everything. This will eliminate the constriction of electrical flow through the tiny wires in your handlebar switches. It sounds like you might already be overloading the wiring somewhere since the fuxe is popping. (Are you using a separate relay for the motolights? You should be.) Eastern Beaver has some nice kits that make it easier to upgrade the main headlight wiring and add relays. http://www.easternbeaver.com/

They use Posi-Lock connectors for everything, which I think are the cat's pajamas. However, even after all that work don't expect your voltage to stay "in the green" (wherever that is in the voltage spectrum; you don't say but I'm guessing it's above 12V) at a stoplight. It just isn't going to happen on a KLR, even with an upgraded stator.
