I'm finally back to work after 9 months off, and even making twice what I used to! The good news is that I can finally think about patching up my '06 650. It needs an entire new engine, so I've been shopping ebay (no bike boneyards near me). Unless, of course, someone on here has an engine they want to sell for a reasonable price. What I need to know are the exact years to look for. I know all of the 1st gen engines interchange, but there are preferred years (later have larger clutch basket, and will accept a big bore kit easier, etc.) but how about the 2nd gen engines? Are those a direct replacement? I have actually seen some of those with very few miles for less money than older ones. How about oil consumption? Any truth to the newer ones using more oil? When I ride, I ride a LOT, so I don't want to be adding oil with every tank fillup. Thanks for the advice in advance! Jim

Jim, As for a bike boneyard, try Willie's Cycles in Camp Hill, AL. 800-334-4045 http://www.williescycle.com/ They have all sorts of stuff and ship daily. They may even be able to answer your interchangability question. eddie

NH Jim: Glad to hear the good news. I don't know if you pulled it apart yet, but a re-bore / piston w/ rings and/or a new head is one thing but crank bearings / engine halves are another story. From earlier postings on this forum, it seems that the 2nd gen engine has to many changes (electrical, etc) to be interchangable with the 1st gen. But I'm just repeating what others stated here. Wow - an '06 that needs a new engine? What happened? Why a whole engine and not just repair the one you have? Your bike is not that old. I know that the KLR650s were mechanically identical from 1996 to 2007 so you should be able to swap in any engine from those years. I don't think you'd want to use anything older than that even if they fit. I don't know if the '08 and later engines fit in the 96-07 bikes but finding am '08 or newer engine might be challenging. It would probably be from a crashed bike. If there's nothing wrong with the bottom end you might want to consider the big bore upgrade from Schnitz racing. Haven't looked into that for a while but I think Cary is a young guy and still in business. Supposed to be a huge improvement in smoothness and power, but mpg will go down. Oil consumption - A lot depends on how the bike was broken in but many posts here say that if you run on the highway at more then 5k rpm for extended periods you have to watch the oil level and keep it topped off. I know I do, but my motor has almost 39k. I'll add that if you run a lot of freeway you also have to watch the water level in the battery closely or get a sealed one. Maintaining fluid levels and frequent oil and filter changes are necessary anyway if you want the motor to last more than four years. So are regular valve clearance checks and adjustments if needed. It's a dirt bike, it's not a Honda Civic. Bikes need tlc in more frequent doses than some owners want to provide. I've got five running bikes in the garage and it's almost a part time job taking care of them all.

How about fitting a Versys or er-6N engine? More hp, 2 cyl and about the same size. Mark on a 07 KLR but on a Hayabusa today on a club ride to Sierra City, CA from Reno. KLR's do not need the 180 hp engine in my Busa. Mark Sent from my Verizon Wireless BlackBerry

Schnitz Racing is still in business but sadly, Cary was killed in a motorcycle accident in Oct. 2008 if I recall the date correctly. You can still order the 685 parts and they still work as well as when he first designed them. I installed a 685 kit in my KLR last spring. The biggest improvement is in less vibration, no oil use and last it has a bit more power. I haven't noticed any worse mpg with the 685 versus the 650. For the 685 kit you need a 1996 or newer cylinder as the earlier cylinders don't have enough thickness in the walls for the required boring.
