flywheel puller stripped

Greetings, Yesterday a group of KLR650 owners here in southern IL changed 6 doohickeys and found 2 were broken. One major problem occurred when we attempted to remove the flywheel from my 1991 KLR. The flywheel wouldn't come off. On about the 4th try at tightening down the puller bolt, it finally started to turn and at first we thought the flywheel was coming off. Unfortunately, what happened was either the puller threads or the flywheel threads stripped. The puller bolt is now in the flywheel and we can't get it out. It turns loosely, as in a very sloppy fit, but it is not engaging any threads to back itself out. Right now the poor KLR is down for the count and I am looking for advice. Has anybody here heard of such a prediciament and does anybody have any suggestions to eithe get the puller bolt out or get the flywheel off? Thanks, Fred Z.

Hey, bad news - so lets look at replacement now, in the event you need one. It does not cost to locate a quality replacement. Do you want me to search local yards for a replacement? Mike Torst Las Vegas

More than likely your puller has striped it's threads and your rotor is still good once you clean out the threads. What brand of puller did you use? Lubing the threads and tapping the end of the puller towards the rotor while you are tightening the puller helps save the threads. You should be able to remove that puller if you try pulling out on the puller with some vice grips while turning the puller. Good luck! Piece of cake: Put the holder wrench on the rotor, then use two pickle forks to leverage against the heand of the bolt, while turning it CCW to remove it. The puller bolt I used was the one with the larger head that required a 24mm socket. Ask me how I know that this works, go ahead. Whatever you do, DO NOT PULL against the crankshaft bearings - you want the force to be applied between the puller bolt, and the rotor only. Crankshaft bearings are sacred to the life of your motor. The pickle forks were $10 ea at the local Autozone/Kragen, etc. I kept the one with scratches and returned the second, I may actually find a use for one, but two would be silly. They're also listed as a tie-rod separator tool. Just make sure it fits over the 22mm shaft of the bolt. hth, MarkB
