broken side cover mounting "tower"
By "tower" I mean the male projection on the inside of the side cover (it mates with the grommet on the frame). It's busted, floppin' around with just one side still attached. Superglue didn't work.
I could use a tiny sheet of flexible plastic, bend it at a ninety, glue one end to the inside of the cover and the other end to the side of the tower. I could do this on at least a couple of the sides of the tower.
Or possibly use some sort of JB Weld-type stuff, only for this kind of plastic? Any tips on materials/glues would be appreciated.

The first day I broke that...
I stuck a short piece of (3/8"?) wood dowel in there to give more glueing
area to the "tower"
and reattached it to the cover with original gorilla glue. You could
predrill the dowel
and add a self tapping screw into it from the outside too, but I didn't have
to on my '06.
And it's held for more than five years.
Watch the alignment while the glue dries as it can foam up and push the
parts apart.
Tape it or weight it with something to hold it in the right position.

Knowing that polyethylene is not compatible with most adhesives, I used Google to search for polyethylene adhesive and found this interesting product:

I have no experience with using it.

TAP Plastics is GOD for plastics. There are stores in my town, and I go
there often. They have always given me good advice.

Ooops... I previously replied to the wrong post.
Anyway...
Try West System G-Flex. It's designed for polyethylene. Although I
have no experience with it, the boaters seem to like it, and West is
an icon in the composites world.

The previously-mentioned TAP stuff does also look interesting though.

Mike- I ordered some of this. $35 for an ounce, which includes $9 shipping (no TAP up here on the far northern California coast). I'll keep you posted. -JWF

Geez... 8 ounces of G-Flex is only $25 shipped.

My mistake: not $35, but $25.69, which included 1.90 tax (calif) and 9.84 shipping. In my opinion shipping is a racket: no way the cheapest shipping method for a package that size, weight and (lack of) fragility is ten bucks, but they, they go me to go for it, so I guess they know what they're doing. -JWF

Don't forget, the plastics on the KLRs (pre '08 at least) are
Polypropylene, not Polyethylene.
That said, the 2 materials are chemically similar enough that an
adhesive that works on one will typically work on the other.
Polypropylene (PP) is generally easier to repair than Polyethylene (PE)
- but neither is "easy" in the conventional sense.
I checked the TAP Plastics web site to see if the Poly-Weld adhesive
works on both materials. They say that it does, so the video shown would
be correct.
TAP Plastics also stresses the fact that the surfaces to be joined MUST
be flame treated and they show you how to do it - which is also correct.
The flame treatment would be the same for both PP and PE.
