Many thanks to all who replied. Very, very helpful. Ended up taking the carb off, apart, cleaning, reassembling, reinstalling, and voila! It started up and ran like a kitten at first press of the starter button. Even had the right idle RPM (that was luck, not expertise). As it turns out, I think the actual problem was not the carb anyway, but rather the aftermarket inline fuel filter that had been put on when the bike was new. It was in horrible shape. Replaced it with a $6 filter from NAPA and all's well in my little patch of KLRland. While I had all that crap off the bike I installed the KLX needle conversion, added SS socket head screws & washers, and made the very simple "T-mod' vent conversion. I really wanted a "Y" instead of a "T," and a bunch of people are selling stainless 1/4" Y fittings on eBay (couldn't find one in the bike shop listings). Dead simple. The entire process was surprisingly easy; removing the fairings and other stuff in the way actually took as much time as the carb part itself. Wymanwynn's Youtube video was quite helpful, although it's another one of those "miracle" vids ("do A, do B, then a miracle must occur, do E, do F, etc."). Once I figured out the vid didn't include previously removing all the stuff necessary to get to all the necessary bits it went well. I guess my main lesson was twofold: check the simplest stuff first (new fuel filter might have solved the problem), and there's apparently not much on the KLR that is particularly difficult to do. Certainly the carb remove/replace was WAY easier than I'd expected. Again, thanks much to all who contributed help.

Definitely, in-line filters for everything I've ever had ( and that goes back a long time and covers all sorts of bikes)

I don't find fuel filters are good plan on bikes like the KLR which have a very low fuel head. Paper filters are worse than the mesh ones but the mesh are somewhat redundant because there is a mesh filter in the tank. Many people don't recognize that the filter is a problem until they try to use reserve.

Paper, Thats what I heard, AVOID and understand fully. But isn't finding the Filter and issue, better than the Carb being it? (You can bypass the Filter Road side, (FIELD, DESERT etc) ALOT easier. and additional potential for restriction. I've thought of adding a very low pressure diaphragm type pump to the KLR and possibly lowering the fuel tank. It would be too much effort at this time in my riding to pay off the interest in doing so but such an addition would also support the use of a finer media filter. From a pragmatic stand point, I don't see much in the way of dirty fuel problems these days. Our Honda lawn mower, for example, was purchased in the mid-1980's and lacks a filter other than the tank screen. I don't recall ever even training the carb. What I see in carbs is generally water/corrosion related deposit, lacquer/gum/varnish type materials. These seem to be more common and in many cases tougher to dissolve than in the old days. I suspect that these deposits are largely forming in the carb or where ever the fuel remains while aging. I had a bike here some time ago in which the complete fuel system had a brown "goo" which had to be physically removed from tank, petcock, carb. Having problems years ago with my chainsaw, the repair required replacement of the carburetor. Discussion included that they never used to have problems prior to Ethenol gas, and that there was not only a water infiltration problem, but that jets seemed to be gummed with a metallic sludge that he suspected was the result of float bowl metal alloy interaction with alcohol additives. In addition to effects on rubber o-rings, etc., it seems rational for using non ethanol fuel if the bike will sit for any period. Beyond that, I agree, the filters in the tank seem effective at keeping large items out of the jets. Has anyone seen/used the gasoline being sold as spare gas to be carried in case one runs out? It's also claimed to be able to be used indefinitely in storage. Quite pricey but might be a good idea for someone storing a machine for long periods, especially in a storage compound which won't allow refueling before removing the bike. Not intending to open up the "whether to store with or without fuel" discussion but simply referencing this product. Thoughts?

Well you don't need any special gear, 'but the guy who changes the spring does'. wink. The process without the proper tool can be a finger-eater.I paid a 'truck shop' (big-rig) $10 to compress the spring for one shock. Out on the prairie--I also did one myself on a spring compressor at an auto shop...= I still used a very precise, spring compressor.Unfortunately, most spring autoshop spring compressors are made for much larger diameter springs, so, additional due care must be exercised to not damage the shock or the fingers. I have changed/installed ~5 springs. The best value was let the experience person do it for $10.that's my story...m.
