#ygrps-yiv-715985715 p {margin:0;}A little more information on the KLR muffler design, as observed while I was hacking on mine.
The KLR muffler is a two-chambered design. I have no idea what is in the first chamber, as I have not cut one completely open. When tweety is removed using the hole saw method, you can see into the second chamber.
Tweety:
Tweety is simply two tubes, one inside the other. The inner tube is perforated, the outer is not. There is packing in between the tubes and it is crimped together at both ends.
Second chamber:
The second chamber is similar in design. The outer shell of the muffler is coated in packing, and a perforated sheet metal tube keeps it in place. Tweety slides about 6 inches into this chamber, leaving several inches of hollow void between the inlet and the outlet.
Inlet / Spark arrestor.
Peering in to the muffler after you've removed tweety, you can see the spark arrestor. It is a "cone type" not a "screen type". It essentially looks like the bottom of a soda can with "fan blade" type fins radiating out from the edges. This completely covers the inlet to the second chamber. A neat side-effect of this mod is visual. My brother was following me one night on a road trip. At freeway speeds, he said he could see the spark arrestor glowing red inside the muffler. cool, huh?
The inner baffle of the second chamber is almost exactly 2" in diameter. Cutting the hole any larger than this is useless, as you would be unable to get the exit pipe in place, and you may chew up the inner perforated liner when the hole saw breaks through.
2" is definitely MAXIMUM.

Last Sept I was riding with thermo-bob Watson, and asked him to verify what I thought was a lean-surge condition above 60mph =4500+rpm. He suggested removing the aircleaner door to see if that helped. It did. but the noise. ugh. No surge, but what a horrible flatulent noise the KLR makes with the air cleaner door removed. ugh. Ugh. I have not reistalled the door yet, but it is going to be. The cure was more annoying than than the problem. at least at this time. revmaaatin.
