Quite awhile back someone posted a link to a really nice photo/text
explaination for mounting Pelican 1550 side cases and a 1500 top
case. I have mounted my cases but disposed of the post. Does anyone
have the link that was offered in that post?? Please.
I have had nothing but great product and great service from Happy
Trails. (maybe 20 purchases over 24 month period, 0 returns, 0
complaints) I originally bought KLR650.com knockoffs that I had to
wait weeks for and returned on their final arrival when I found I
could bend their radiator guard, shroud guard, etc by hand with
little or no strain. (paint cracked at welds when guard was flexed
minimally)
I do wish there was some way for the right side nerf bar to mount
that didn't cover the radiator cap. They build the rack to fit the
holes Kawasaki put in the frame though.
Aerostich sells an upgrade to their standard back protector for the
Darien jackets. Part Number 1495 Competition Back Pad 120usd.
Another company with great customer service and products as far as I
am concerned. Love my Darien Light gear.
Beautiful blue skies today in KTN, wish my bike wasn't on the lift,
damn!!

There are a limited number of ways to mount stuff in a strong manner on the KLR. Some
folks in order to deal with the KLR frame's, err, "welding issues", create their stuff so it
mounts in a way which sacrifices strength for ease of installation, or creates their stuff in a
way that will work on all KLR's but in a non-optimal manner. For example, my (non-HT)
side racks have no clearance problems -- but they stick out a couple of inches past the
muffler on the right side and past mid-air on the left side, making my bike wider and
decreasing the strength of the racks due to the longer "legs". That may not be important
to you, and it's only marginally important to me (I dislike the width of these racks but they
otherwise work fine for me). But to some people, that's important -- they want the
strongest narrowest racks they can fit onto their KLR. When you design to that criteria, you
run into the KLR's own loose tolerances as an issue.
Personally, I think the boys at Happy Trails should trade in their '95 KLR on a 2005 KLR
and design to the late-model KLR tolerances, because there's more of the Thailand-built
KLR's on the road now than there was when they originally jigged the KLR racks for the
Japan-built bikes. But if there are work-arounds to let the earlier racks work on the later
bikes, they may have decided that it just isn't worth the time and expense to re-do the jigs
given that the '08 and post KLR's need a different rack anyhow and that's going to be the
majority of their sales in the future.

Wow. Nice look and a custom job. Thanks for re-posting this. Would
the mounting void the unconditional warranty?
