Howdy all! I'm been lurking quite awhile...it's too bad this post is about a breakdown!..... I recently got a new job here Savannah, Georgia and am loving life. Job is great, weather is great bike is gre....broke. My 89 KLR has about 40k on it but is in pretty decent shape. It's been running a bit weird for a month or two: when and only when I'm at a steady speed with just a bit of on-throttle my KLR surges. And not just a little, it acts like it's running out of gas but just when I look down, it "catches" again. It doesn't do it constantly, I swear it seems dependent on which way the wind is hitting the bike. I've just been riding around this problem-including the 400mile haul from Copper Hill, Va to Savannah. I got around to changing the fuel filter but couldn't find one as small as what I pulled off. I installed the new larger fuel filter and it started and ran fine. I rode it a few miles to work but the surging problem was still there. Like I said, I've been riding around it so I took off down rt 17S outta Savannah headed to Jekyll Island. I only made it about 50miles when it sputtered and spit and stalled. I got it restarted but only made it another mile. Got gas at a Chevron thinking maybe the bike has bad gas. No luck. I foolishly left the gas station and made it a mile when the ole girl quit again. It started fine but stalled at anything over 2000 rpm. So, I rode back to the gas station under 2000 rpm. Luckily, a HD rider interrupted his ride to help me. He went home (Hinesville, GA) got his trailer, came back and hauled my sorry but all the way back to Savannah! Today, I took the bottom of the carb off. It was yucky. Cleaned it up. Pulled the jet .... it had a BUG caught in it! Pulled the bug out. Very carefully put it back together. Started it up. Gas pours out of the overflow. DOH! Forgot the put the little retaining pin in the float. Pulled it back apart and got the pin back into the float. Now that I've "fixed" it, it won't start at all. Cranks, sputters and "backfires" thru the pipe but it will not start. And the battery is low on juice. And the float bowl screws are nearly stripped (I can get them out again but will need replacements). And I'm staying in a temp living facility and have only the toolkit and what I bought at Pep boys. It sounds like your float valve needle might be sticking open or you may have altered the float setting when you dismantled/re-assembled the carb. If you're getting an overflow situation in the carb, it's a good indicator that fuel is getting into the float bowl but the needle valve is not closing. Good luck. austin blessard wrote: Howdy all! I'd suggest you pull the plug and clean it wheter it looks clean or not with a nail file or whatever(knife blade).....Also check your air filter. I had an old Kawasaki Concours that would act up from time to time.Found out the rust in the fuel tank containinated/degraded the fuel regardless of how fresh it was.After cleaning out the tank and carbs-all was fine especially after using the Chevron Techron AN the plugs cleaned. If I were unable to restart my bike after draining the carb, I would pull the vacuum line off the carb and gently suck on the free end for about 20 or 30 seconds.This will allow the carb to refill with fuel.We dont need no stinking PRI position on the petcock! I recall you mentioned that the battery was low. if your battery was OK, you would eventually be able to fill the carb with a lot of cranking. Hold the started button depressed long enough and the carb will be replenished with fuel. If this quick fix didn't work, I'd look at the plug, sense it is the primary indicator of conditions in the actual combustion chamber.I hope things improve for ya soon. My ol man always said I could ride all I wanted without gas, but never without oil! RB

I have exactly same problem on mine, starts to splutter like running out of gas then clears up and off I go. Going to pull the carb off and clean it out. BUT, every time I do any home repairs I normally end up making it worse than before, with a couple of pieces left over. Any tips to the mechanically challenged about removing and cleaning the carb, I don't have a manual, but real men don't read instructions anyway-right?
