First, thanks to all for the airbox mod info. New problem. My plastic cooling fan blade melted down today and wanted to know if the fan blade is available alone or only as an assembly. The fan motor is still good. I couldn't find much in the archives. Thanks for any help.

Fred has an aluminum fan blade assembly that will go onto a good motor. I had bad luck with that coming apart on my bike because the crash that trashed the fan also slightly tweaked things so that when I put on the aluminum replacement it tore itself up by hitting on one of the sides. If your stuff is still straight it should work pretty good. Around $29 if I remember right. Compare that to the $269 +- for the whole assembly and you are good to try the replacement blade. A plastic replacement is NOT available anywhere that I could find. -Scott

I recently purchased a used 768 miles 2002 KLR and I'm in the process of getting the bike set up to my personal preferences. I fabricated an small aluminum panel and fastened it behind the windshield fairing on the left side. In the panel I used a Powerlet BMW style outlet and also mounted the switch for the heated grips that I purchased from Dual Star. The heated grips BTW work exceptionally well. I think you'd be much better off using the BMW style plug and outlet. The outlet has a cover to keep dirt and moisture out and when the plug is inserted it is held in place and will not vibrate loose. You can buy these parts at: http://www.powerletproducts.com/ The panel and bracket to hold it in place is quite simple. I can take a picture and send it to you if you'd like.
