bad noise was from installation error, not new doohickey

What do you mean by "drive"? Did you use a hammer to install the doohickey?

Yes, I put a socket over the doohickey and taped it onto the shaft with a
hammer. took several sets of tap it on, pull it off and file a bit, until it fit
fully on the shaft. I think my last "tap" set it too deeply and too tightly on
the shaft.

help needed intermittent relay

Conall, pull off that relay (starter circuit relay-not starter relay) and
make a jumper from the black wire to either of the yellow/red wires (the
yellow/red wires connect a little further back in the harness). You have now bypassed
that relay. I put the rubber relay boot back over the jumper and connecter
and fastened it with a cable tie for weather protection.
I was on your favorite roads today, left Avila at 6 am and rode up Hwy 1 to
Laguna Seca, no traffic, no fog, it was a great ride. After the Superbike race
I came back by Carmel Valley to Arroyo Seco then out to 101 at King City.
VERY hot riding back south through Paso Robles and Atascadero but cooled off as
I came back to SLO town and Avila. Saw the new KLR colors for '04 and think
they look very good. The red is quite dark, sort of a rusty scarlet red if
that makes sense. Give a call when you're back in Ca.
