My buddy was having some mechanical noise on the left side of his
engine, so we thought his doohickey had gone bad. He took it apart
and the doohickey was OK, but we replaced it with Jake's anyway
(after doing some filing on the new one per Jake's recall notice).
Couldn't see any other reason for the noise, although we did notice
that some of the coating on the balancer chain guides was missing (I
see the same thing in Devon's photos).
Last night he put it all back together and fired it up. He said it
ran great, plus was much quieter mechanically. Then he put it in
gear. It started to run roughly, got worse and worse, then died. Now
it won't start at all. He thinks that maybe the woodruff key may have
slipped off the crankshaft when he put the rotor back on, allowing
the rotor slip on the shaft and foul up the ignition timing.
He's going to take it apart again tonight and see what's up, but we'd
sure like to hear any ideas about what else could be wrong.

GODDAMN YAHOO! I wrote a long reply to this, but I lost it ! Asked for my password and bye bye post! Attempt # 2. Hey Arden, the woodruff key is only there for locating the rotor to the crankshaft during the initial assembly. After it's torqued down, the bolt in the center holds it in place. The only way this would spin on the crank would be if the key fell out during installation (put a dab of grease on it next time) AND the rotor bolt wasn't torqued down. I think you may just have an unfortunate coincidence going. Check for fuel (drain the float bowl), spark ( yank the plug and hold it against the side of the engine while cranking the starter), compression (put your finger over the plug hole and hit the starter). If you have all 3 (spark, squeeze, and bang), I suggest start looking ofr vacuum hoses knocked off or maybe loose electrical connections. Are there any New England KLR riders willing to share some local back
roads and open trails -- a medium to long loop pieced together by
connecting off-roads and hard top stretches is just fine. A few
friends and I are looking for riding opportunities. Not killer stuff
(we've got OSSAs and other more appropriate machines for that kind of
riding) -- but something a bit more casual. Fire roads, woods roads,
easier single track stuff. I don't relish the idea of taking behemoth
non-knobbie KLRs over boney or tight hero stuff.
We'd be happy to show our appreciation by springing for food and
refreshments -- and perhaps host a shared riding opportunity in
return.
