I'm installing an IMS tank on my '88 KLR and have a couple of questions:
First, does anyone else have problems with the front side panel bolt holes
lining up with the metal brackets on the back of the gas tank? Did anyone
have to fabricate or modify their brackets?
Second, what are the front four brackets supposed to fasten? If I
installed them I can't see what they would hook up too.
Finally, I had six brackets, plus the stamped aluminum mounting adapter
plate for the rear of the gas tank, but only six bolts, two regular and
four with flange heads. After using two of the latter to mount the gas
tank rear plate that only left four bolts for six brackets....or was I
supposed to use some other bolts for that plate on the rear of the tank.
Thanks

ims tank installation
Step One: Throw away the pitiful "instructions" that come with the tank.
The instructions are considerably worse than useless. If IMS tanks were as
useless as the IMS tank installation instructions the tanks would have more
holes in them than a colander.
Ensure that you REMOVE the oval factory gasket used to seal the stock
petcock to the stock tank. Use only the gasket that is furnished with the
IMS tank. Use both gaskets and the petcock-tank junction will leak so much
you will fear burning down your neighborhood. (don't ask me how I know
)
I used zipties instead of the front side panel bolts. These zipties don't
need to be cut off when you have remove the side panel, the side panels hang
from the ziptie. You can get the back-of-the-tank bracket to work but its
not easy. Ensure you use anti-seize on the (reused factory) bolts that hold
down this aft bracket to the bike.
It's hard to explain how I bolted up the front of the tank. Here are some
pictures: http://johnbiccum.smugmug.com/gallery/2457207
Note that the Dual-Star radiator guard is wholly superfluous when using the
IMS tank. Someone want to make me an offer for it?

I don't use the brackets at all. My tank is secured using only the
two U-shaped supports up front and the two bolts at the rear of the
tank under the seat. One trail-side repair will have you cursing
those little brackets, nuts and bolts.
A couple tips:
(1) Be sure to test for leaks by filling with water before filling
with gasoline. This is also a helpful for removing debris.
(2) My tank has vapor locked on me twice due to a clogged gas tank
cap vent. I'm talking about those one-way vents that keep gasoline
from running out when the bike is laying on its side. When it clogs
on a hot day the tank swells like a balloon. Be sure to clean the
vent peiodically or don't use one at all.

First, the Clymer manuel has great instructions for
tracking down starting problems. Turns out my clutch
safety switch connection was coming apart, so when I'd
turn the bars it would connect and the starter would
turn, until it came comepletely apart. Since I had it
uncovered and in hand, I went ahead and jumped the
switch altogether, which solved my other problem, not
starting with the clutch pulled in.

ims tank installation
My next project, installing my IMS tank. It came
without the rear installation bracket, so I'm tracking
that down.
The instructions are incredibly bad so I thought I'd
see if anyone has a link to a installation info
source, maybe with photos.
I just have a bunch of little brackets (4 bigger ones,
2 smaller ones), screws, etc. I guess I can keep
futzing with them to find a configuration that works,
but info would be nice.
I also remember talk here once about which gaskets to
use on the petcock, for some reason I'm thinking the
general consensus was to use both of them - the
original and the new one.
